I suspect the simplest thing to do is find a good machinist -- make him a friend for life! If you can, make the sheave larger for easier operation!

Any suggestions where I might locate a small sheave located at the end of
the boom to control the mainsail outhaul? I am having trouble finding a
replacement.
It has an Inside Diameter of 3/8", it is located in a 1/2" slot, and I
estimate the Outside Diameter to be 2". The original mast and boom were
made by SparLight in Britain, which went out of business sometime in the
1970s.
Although the outhaul is made of wire, I'll take either plastic or metal at
this time.
It is not available from West Marine, Defender or Rigging Only.
