Here's what I'd appreciate advice on:

    1. Is this a symptom of a severe misalignment, or is this actually "normal"/
to be expected with the increased thrust of the propeller?

It could be a symptom of misalignment it appears you have had some major
hull repair done when this type of work is done on steel boats it is common and
practical to remove large areas of frame and plate and then rebuild it can be
difficult to duplicate the exact hull shape to fractions of an inch and it is
not necessary. What your describing is a normal condition after changing the
hydrodynamics of the hull thetas not to say it doesn't need to be corrected.

    2. Am I burning fuel needlessly by having to correct with the rudder? Should
I just realign the whole assembly instead?
    No x2

    3. Is the problem actually the propeller? Is it spilling too much thrust in
    one direction?
    No x2

    4. Can this be solved by some form of trim tab? Should I consider a Kort
    nozzle or derivative?
Yes a trim tab installed on the rudder to balance the pressures will work if
I remember correctly the tab has to go on the opposite side of the direction
of pull. In other words if your pulling to the right then the tab goes on the
left your balancing pressure not trying to force the rudder over. The trick
is knowing how much we used to make a temporary tab out of 3/16 and bolt it
on with an adjusting device so we could take the boat out and fool with it
till we got it then make the permanent tab from that dimension. It sounds to me
like the work you had done changed the hydronamics of the boat. To a small
degree that's normal I think your feeling a problem that you would not be
feeling if you had a steering system that prevented reverse loading like hydraulic
    or worm gear.

    5. For the love of Mike, please don't tell me I need to haul the boat again
and offset the rudder to port a couple inches.
Relax this is easy to fix

Any opinions on this would be highly appreciated, especially from someone
Who's been down this road before.
